What is Die Casting?
Die casting is a versatile, reliable, and accurate manufacturing process for producing high volumes of complex metal parts. It minimizes the need for secondary operations, although post-machining is often used to achieve tighter tolerances. Die cast parts can be post-processed to match the finishes of their CNC machined counterparts.
Like injection molding, die casting requires a mold tool called a die, which can have single or multiple cavities. The process works well for softer alloys like aluminum and zinc due to their lower melting temperatures. Molten metal is injected into the die cavity, taking the shape of the part and solidifying before removal. Die casting can be low- or high-pressure, using a ladle or plunger to deposit metal, and it excels at producing complex, tight-tolerance parts repeatedly in high volumes.
Modern techniques like squeeze casting and semi-solid metal casting enhance the quality of die cast parts for nearly every industry. Die casting companies often specialize in specific alloys, with aluminum making up about 80% of die cast parts.
Types of Die Casting
Hot Chamber Die Casting
Hot chamber die casting, also known as gooseneck casting, is the most widely used die casting process. It is particularly well-suited for working with alloys that have lower melting points, such as zinc, magnesium, and lead. In this process, a holding pot is filled with metal and heated until it becomes molten, either by an attached or built-in furnace. The hot chamber system features a unique component called the gooseneck, which forms a holding chamber within the pot and a nozzle-like pathway that connects to the injection cavity of the fixed half of the die. A plunger positioned above the chamber allows it to be filled with molten metal from the holding pot. When the chamber is loaded, the plunger descends, forcing the molten material up the gooseneck and into the die cavity. The mold is held together under pressure while the metal cools and solidifies. Once the metal has cooled sufficiently, the dies open, and the casted piece is ejected using ejector pins.
Cold Chamber Die Casting
In contrast to hot chamber die casting, the cold chamber die casting process involves a chamber that remains at room temperature and does not have a holding pot of molten metal. Instead, the metal is melted in a separate furnace and manually deposited into the shot chamber through a pouring hole using a ladle. In cold chamber die casting, the mold is directly connected to the shot chamber, eliminating the need for a plunger system. A ram is employed to force the molten metal into the mold, where it is held under high pressure as the metal solidifies. This type of die casting is more suitable for materials with comparatively higher melting temperatures, such as aluminum.
